From Gearbox-Driven System to Direct Drive — ETİBAKIR
At ETİBAKIR, a major industrial facility in Turkey, an existing cooling tower system based on a gearbox-driven architecture was limiting efficiency and increasing maintenance requirements.
The system was operating with a 90 kW induction motor, gearbox, and long shaft, resulting in energy losses, vibration, and ongoing mechanical wear.
To overcome these challenges, EMF Motor implemented a Direct Drive retrofit, replacing the entire transmission system with a high-torque, low-speed permanent magnet motor, combined with CENK’s high-efficiency smart fan blades.
The Challenge
The conventional cooling tower system introduced multiple inefficiencies:
- Energy losses due to gearbox and transmission components
- High vibration levels affecting system stability
- Regular maintenance requirements (lubrication, alignment, wear parts)
- Increased risk of downtime
The Solution
EMF Motor replaced the entire drivetrain with a Direct Drive system, directly coupling the fan to the motor.
This eliminated all intermediate mechanical components:
- No gearbox
- No long shaft
- No lubrication system
- Simplified mechanical structure
The retrofit was completed quickly, with minimal interruption to plant operations.
The Results
The performance improvements were immediate and measurable:
- Energy consumption reduced from 75 kW to 33.6 kW
- Up to 60% energy savings
- Significant reduction in vibration levels
- Quieter and more stable operation
- Maintenance reduced to one annual inspection
Key Benefits of Direct Drive Cooling Tower Motors
- Higher efficiency with no transmission losses
- Lower vibration for longer equipment life
- Minimal maintenance requirements
- Reduced risk of mechanical failure
- Fast and practical retrofit for existing systems
Conclusion
This project demonstrates how Direct Drive technology can significantly improve the performance of cooling towers in energy-intensive industries.
By eliminating mechanical transmission components, facilities can achieve lower energy consumption, higher reliability, and reduced operational costs — without compromising performance.
